Clutch wise, the DTi is sorted. New clutch kit and bearing fitted, all fine :)
Reference the recent auxiliary belt issue, I did a bit of research. Apparantly it's very common for the tensioner bolt to work loose over time and the stresses cause it to break off. (As mine did)
To get the bracket off that holds the tensioner (to rethread it) is quite involved. It's not difficult at all, just a tiny bit fiddly due to access and time consuming, as the aircon compressor, PAS, dipstick tube, and various pipes etc all have to come out.
I took my bracket to a machine shop to be rethreaded, as opposed to buying a new one. (Apparantly the bracket comes attached to new PAS pumps!). The machine shop if I'm honest haven't done a great job. They've oversized the hole to M12 with a helicoil insert. The bolt they supplied if I'm honest was tighter going in and out than I would have liked, but it wasn't crossed and the threads are intact, and it tightened up well, so I guess nothing to worry about.
I have put it all back together, and used loctite on the tensioner bolts to stop them ever working loose again! I was thinking about replacing the thermostat, as she has taken a little while to reach temperature. I broke the plastic elbow off the original one like a clumsy clot, so that made that decision for me :D
When I first started up, after a period of idling, the EML came on and it wouldn't rev past 4k. A quick double check around the engine bay reveals a vaccum pipe had come adrift (or more accurately, I'd probably knocked it off) near the back of the engine. Re connected this, re started, and no further issue. (I hear the DTi is very sensitive to vaccum issues)
You may also recall I removed the PAS pump from it's bracket and the gubbins, eg the vanes/snap ring all came adrift. I located the 4 missing vanes on the chassis rail. I cleaned everything up and re-assembled the pump into the bracket, and with new PAS fluid, the steering feels great, so the pump is saved :y
The only other job is sorting the handbrake which I'll do next week now as it's at the top of the travel.
As far as I'm aware, that aside, she's fully roadworthy and fixed. I'm off to Yorkshire on Friday, and am planning to run her up there, so I will report back with the results! :)

Good news James.
I've adjusted the cable a number of times but it stretches way too easily. I would suggest you source a genuine GM cable assembly and ditch the Delphi one currently fitted. On the up side, its a simple job on a DTi as opposed to the V6 as you only have one heatshield that doesn't need to be removed :y

To add, both DTi's i've owned have always taken a while before the thermostat opened from a cold start. The PAS DEXII was flushed through with new about 3 months ago so would have been relatively fresh. :y

DTIs take an age to warm up that's why they have the water heater under the front of the right hand wing, so in cold weather it warms up quicker (not). The heater is in the wrong place and rots away in time, so you then have a nice little water leak. Good to know you have the car back on the road James and running well, I take it you will not be wanting this engine after all. :y

London to West Yorkshire today. Filled up at start of journey and reset MID. 190 miles later, range is reading 680, fuel needle has only just shifted off the top, and average consumption reads 50mpg.
Surely it's broken? :D
Seriously though, it can't possibly be that frugal!!!?
Seemed to run/pull without issue :y

The v6 will remain road legal, but will essentially be a toy now :y

I have been running the elite this week as brother has the DTi until I fix his (Sunday) I hope. I am all 6's and 7's on what to do now. At this rate I will have the DTi for day to day and both v6's for fun :D :D I think I have got to the mid life thing :o :o

My 2.2dti. Does about 40mpg at 70mph, about 47mpg on a 60mph run. Potentially going to be remapped / chipped to hopefully comfortably get 50mpg

Where will you get the remap done? Be interested in that :y

I don't know yet. I'm a tight wad and don't want to pay more than £100, ideally but also make sure it's a decent job. I'm considering a chip too but not really looked into it yet. Mainly just enquiring when I come across places that do it
