A couple of months ago I replaced the plastic washer on the door strap to A pillar to stop cracking when opening door this solved the problem but it has come back again any thoughts?

Check the torx bolts are tight, in the door side of the check strap mechanism.
In fact check all the bolts are tight. But not over tight, obviously. :)

Did you put the reinforcements plates either side of the check strap in the door.

Going by the op's post, he replaced the check strap bush. The rest of the mechanism should still be fine.

The cracking noise is the steel flexing around the check-strap mountings in the door, yes the bushes do wear and make a similar noise..
Think there is a how to guide.

yes have only changed the strap plastic washer.

Possibly, yes, but there are other things to check before needing to fit the field service kit.

May I refer the honourable member to post 2 of this thread, and, as mentioned the guide available for all to see in maintenance which also shows the torx bolts in question. Shown as bolts in some pics.

Basickly, if there's something visible to tighten up. Check it's tight. :)
The internal mechanism and its spring are such that it can't fail with play. It's the play that knocks, hence the crack of doom etc. the shock then knackers the spot welds and makes stuff come loose. It can seize. It can grind. It can feel rough. But it can't knock, unless one of the external fixings is loose. ...or the spot welds on the bracket to the A pilar are oppsed. Which hopefully will be obvious.

To tell if its the washer or the in-door mech, watch the washer when opening door - if there is movement (its obvious) at the point of cracking, then the washer is toast.
There seems to be a batch of old washers about, which seem to go brittle quickly. I've been having to replace a few after a few months lately

Update I checked the Torx bolts they were tight. I put in a new plastic washer/grommet lubricated all parts and still cracking badly. Tightened the nut and bolt much more than I thought necessary and cracking gone,That plastic washer obviously needs compression for it to do its job. :y

Anyone have the correct torque for these little fellers? As Robson says he's had to do it far tighter than he's have thought - just wondering if we have a definitive answer.
I know for instance all the 8nm studs on the plenum I've have never dared leave them at such a 'slack' torque, were it not for being told by Vx / Haynes / OOF, and of course, any tighter and you're damaging things irreparably.
