Has anyone ever found a cure for this?
its fine when there is over 20 litres of diesel in the car..

Yes
Replace the priming pump in the fuel tank (submergable)
Costs about £120 & is not the same as the petrol type I think you'll find
There are a couple of earlier threads if you search for them

That was done and made no difference..

Worked for mine so I guess we need TB's undoubted wisdom on the issue

All 3 TD's I have had did this. Less than 20-25 litres and a pig to start, over that and no problem.

Its most annoying and such a common fault yet there seems no official line on a resolution!

Er, just a thought. Have you spoken to Vauxhall to see what they have to say about it? I know it's probably a stupid idea but sometimes.........

Never had this problem, and sometimes let it get down to the low fuel warning light coming on before refueling.

Neither have I since changing the tank pump. Sometimes it just runs on the smell!

My 97 did this - I replaced the injector leak-off pipes because they were rotten & the problem improved (didn't disappear totally). My 2000 hasn't done it yet - and I have run it down to almost empty on a coupleof occasions.

I have exactly the same problem.
Changed leak off pipes even put a none return valve
in the main feed to the filter so as to keep a head of diesel
but has made no difference to the poor starting below 20 litres.

Mtek - check Fuse 18. And relay that controls fuel pump.
Also, bleed the fuel filter, in case of air lock.

When you change it, check if it is 'full' of diesel - if not, that may be issue. Whether its half empty is due to airlock of non finctioning pump we can work through later.
If filter is full, that would imply the lift pump has enough power to prime system...
