I know that sound well Mr EMD, and you just get that sinking feeling....  :(

Pretty ham fisted myself and my favourite trick is over tightening things until they break or go round and round!  ::)

Only slightly related, but I hope of help; I came across these devices for woodworking when browsing at a boot fair. They are called "inserts" and are great for when you wear out the screwholes in wood. Drill a slightly oversized hole and then screw the coarse-threaded steel insert into the hole - it has an Allen socket at its centre. Also down the centre is a thread for a machine screw to replace the original wood screw.
Screwfix used to carry them, but I cannot find them in their current catalogue - maybe ebay?

Rivnuts and the insertion tool are another get-you-out-of-trouble gismo. Especially if you hate self-tapping screws into sheetmetal.

Available from any industrial fastener supplier for pennies.

Did this with the plenum bolt on the front right side that holds a bracket last year.. Nothing overly important nevertheless I was really annoyed at myself for that. Was only meant to be a quick job to get access to something ::) ;D

Nick, are those Rivnuts also know as hank bushes, because if so I've used them in the past and they are brilliant!
