Unrelated, but remember if you remove door card on minifacelift or later, you have to ensure the plastic sheet is reasonably well sealed, as the air pressure sensors in doors rely on it...

Ah, not like the old door cards on my old Mondeo!  ::)

Although if its a door lock problem, you could de-lock it? Get the handles from the rear door of a scrapped megga & remove the lock. I think the facelift estates still have the lock on the boot?? So if the battery goes flat can still get in that way.

You mean the lock pins?

It's due to wear and tear.  The solenoids can get a bit weak and not push the pin fully up.  The metal rods can suffer straightening and wear and not extend quite as far.  The little plastic lock pins get worn too and rattle in the socket.

You need to remove the door card (see maintenance guide) and make sure the moving parts are free.  You can reduce the wobbling of the pin by applying some foam draught strip under the rods.  This puts a bit of sideways pressure on the rod and increases it's stability.

You could try putting some draught strip around the pin hole in the door card on the inside too.

A new plastic or replacement metal pin might cure the problem.

And guys, I can't see how the plastic seal can affect the door sensors.  Apart from the fact that they are inertia triggered, the door is not airtight anyway.  The plastic is a vapour barrier surely?

The door sensors are air pressure sensors apparently, and the seal needs to be an airtight enough to set the sensor off if impacted hard (ie, nor perfectly airtight, but airtight enough that the air displacement from the impact is more than what can escape via drainage holes and other leaks)..

I had the same infuriating rattle with my 03 2.2.  It was, as some have suggested the door pins.  I suggest removing them ( flick out the orange insert with a razor blade and just lift them off ) and swap them for aluminium ones ( much heavier and don't rattle about as they are secured by an allen bolt).

I bought irmscher copies from LMF via Ebay for £6.95 a pair but can't find any listed today.  The only problem is the copies are too long and need the core drilled out a bit - but easily done as the metal is of course only aluminium.

If you want the Irmscher one's try these http://www.lmfvauxhall.com/prodCatalog/default.aspx?prodId=531.  They also do a nice looking black Richbrook one on the same site.  :y

Wow, thankas for all the quick replies, sorry i wasnt too specific, it is the pins inside the car that you used to push down and pull up when i were't lad!
Seems like chopsdad has the answer, and without the removal of the door panel by the looks of thing. Well pleased i joined your forum  ;D ;D

I've got some like those ... however after a month or so I had a really annoying rattle develop when going over bumps, turned out the allen key screw on the front passenger door pin hadn't been done up tight enough and had worked loose. I re-tightened it and no probs since ... however they do stick up a bit more than the original plastic ones ... but if you drill them out to sit lower, I think you will then have to remove the door card to get to the allen key screws to fix them in place as they are *just* accessible the way they come ...

The other thing to consider is the actual door lock pin on the door pillar.  If this is slack or misaligned, a similar rattle can develop which is actually the two parts of the door lock (keeper and pawl) clipping against eash other when driving along.

Try realigning the lock catch a little to pull the door tighter closed.  Could well be the culprit!   :y

You can only fit them as low as the top allen bolt will turn - mine are only secured on 1 - and keep the allen key handy as Sounds2k says they can work loose initially. :y
