Well its a newish battery (6 months old), so I can old assume its still good.

Really don't think its the shim issue, because when there is enough juice in the battery and the plugs are hot, she fires on the turn of the key.  I would expect it to struggle if the shims were out.

Any luck finding a sparks Paul? I hate giving up, but I really am running out of ideas..

Not yet... Got some feelers out though ;)

Have you checked the battery leads and earth straps yet?

going round in circles.

charge and drop test the battery.

with an ok battery and no load, the battery voltage with the engine running should be between 13.6-14.4.

any less check for volt drop in the cables.

as said, glow plug relay on ( the astra is green and in the drivers footwell) should temp depending come on for 10+ secs cold.

check the glow plugs.

Not yet... Got some feelers out though ;)

Definately feel like I'm going round in circles, yeah!

How do I drop test the battery? Sorry for being dumb.

When I had it running today, it was showing 13v max with no load.  I did put the meter on the positive close the the alternator (thick single red cable) and the battery negative, and got a reading of over 17v though!!

Definately no green relay in the footwell on the cavalier, but there are 2 green ones in the box under the bonnet (changed them both today).

How do I check the glow plugs???

glowplug check, if above ok  then its worth taking them out and looking at them. black soot=knackered.

This is the 3rd alternator I have had on the car, and they have all done this.  I assumed there was a voltage regulator further down the loom somewhere?

I assume you mean the metal bare that links the glowplugs together? So I should see 12v when I turn the ignition on, and then 0v once the relay times out?

glowplug check, if above ok  then its worth taking them out and looking at them. black soot=knackered.
